Flow and Structural Integrity Meet in Hollow Bore Geometry
Fuel line banjo bolts are weak. Cross-drilled radial holes near the threaded end intersect a longitudinal centre bore in the bolt body. Fuel enters the centre channel, passes via the cross-drilled ports, and leaves the banjo fitting annular groove, which guides fluid to the connecting line.
Enlarging the hole enhances flow capacity but reduces the bolt's effective cross-section, decreasing its resistance to tensile and shear pressures. KEY-CNC produces precise CNC Fuel Line Banjo Bolts using multi-axis CNC centres that maintain center-bore concentricity within ±0.1mm of thread pitch diameter. Deburred and edge-chamfered cross-drilled flow ports reduce turbulence and pressure loss at the port-to-fitting interface, which is important in high-pressure fuel injection systems where flow interruption decreases atomization.
Bolt head geometry affects performance. Flanged and socket heads are available from KEY-CNC, but standard hex heads apply torque through six contact points. Flanged heads reduce localised stress on fragile aluminium banjo fittings by spreading clamping strain. In clearance-restricted installations, socket heads can reach hex heads that an open-end wrench cannot.
Sealing Architecture: Leak-Preventing Interface
To prevent leaks, all banjo bolt assemblies have two sealing contacts that must flex predictably under torque:
- In Interface 1, a crush washer is placed between the banjo fitting and the threaded port face. The washer plastically fills surface micro-irregularities and seals pressure-tightly when torqued. Copper washers (C110/C122) are the most used gasoline washers because to their ductility and heat cycling resistance. While lighter, aluminium washers work-harden faster with repeated installation. A steel carrier and elastomer sealing lip make bonded rubber-metal washers suitable for warped or cast mating surfaces.
- Interface 2: Bolt-Head-to-Fitting Seal: Utilise a second crush washer to seal the bolt head underneath and banjo fitting top face. Direct head contact requires this washer to endure tightening rotating friction without galling.
KEY-CNC provides banjo bolts with matched crush washer sets from the same material batches for assembly thermal expansion uniformity. To prevent scratch-path leaking, the bolt head underside and fitting contact zones are fine-turned to Ra ≤ 0.8 µm roughness.

Material Selection for Fuel System Compatibility
Banjo bolts for fuel lines work in chemically hostile conditions. Fastener alloys react differently with gasoline, diesel, E85, and biodiesel. Choice of material affects corrosion resistance and mechanical lifetime.
304 Stainless Steel: Standard for gasoline and diesel fuel systems. Work-hardening enhances thread life across numerous installation cycles, and austenitic steel resists corrosion without plating. 304 gasoline line banjo bolts are OEM and aftermarket standard.
Choose 316 Stainless Steel for marine, coastal, and road-salt situations where chlorides affect 304. 316 fuel systems resist pitting corrosion from saltwater spray and de-icing chemicals because to molybdenum.
Aluminium 6061-T6 is lightweight and anodizable, ideal for racing applications where every gramme counts. A wear-resistant surface from hard anodising extends thread life. To prevent galvanic corrosion at the sealing interface, aluminium banjo bolts are used with crush washers.
Brass (C360/C377): Used in carbureted and low-pressure fuel systems. Brass threaded into aluminium or brass ports has high machinability, hydrocarbon corrosion resistance, and anti-galling qualities. Classic motorcycle and marine carburettor fuel line hookups.
Grade 5 Titanium (Ti-6Al-4V): Designed for high strength-to-weight ratio motorsport and aircraft fuel systems. Titanium is 40% lighter than steel and resists gasoline, ethanol, and biodiesel. Low thermal expansion coefficient maintains sealing load throughout extensive temperature variations.
Each batch of KEY-CNC materials is mill-tested and traceable from raw stock to completed component. ISO 9001:2015 quality management controls all production.

Thread Standards and Port Compatibility
Fuel line banjo bolts follow established thread standards to ensure interchangeability across vehicle platforms. KEY-CNC machines the following configurations per customer drawings:
|
Thread Standard |
Common Sizes |
Typical Application |
|
Metric (ISO 261) |
M10 x 1.0, M10 x 1.25, M12 x 1.25, M12 x 1.5, M14 x 1.5 |
Japanese and European vehicles, motorcycles |
|
UNF (Unified Fine) |
1/8"-27 NPT, 1/4"-28, 3/8"-24 |
North American vehicles, aftermarket fuel fittings |
|
BSP (British Standard Pipe) |
1/8 BSP, 1/4 BSP |
British and Commonwealth vehicles, classic motorcycles |
Thread tolerances comply with DIN 13 (6g class for external threads) and are verified with thread plug gauges and coordinate measuring machine (CMM) inspection. Fine-pitch threads (e.g., M12 x 1.25) are common in fuel systems because the finer pitch provides greater adjustment resolution for aligning the banjo fitting's flow port with the connected line direction.
